Custom High-Torque, Long-Duration Electric Actuators — 22 Units (Assembly, Testing & Delivery)
Overview
I have open-source actuator CAD and ESC (FOC) designs. I need an experienced freelancer to (A) fine-tune those designs and (B) implement engineering changes** that enable:
Significantly higher continuous torque (target based on provided spec)
Robust thermal management so each actuator can run continuously 4–5 hours under expected load without component damage or thermal derating
Reliability & human-safe operation suitable for integration into a humanoid robot
You will assemble and deliver 22 fully working actuator units with matching ESC/FOC tuning.
Key Requirements / Goals
Torque improvements
Improve motor/geartrain selection or gearing ratio to raise continuous torque while keeping actuator compact.
Reduce inefficiencies (bearing friction, gear losses) and ensure mechanical safety margins.
Thermal management
Implement passive/active thermal strategies (heatsinks, conduction paths, thermal interface materials, airflow channels, and optionally small liquid-cooling or Peltier if justified).
Ensure worst-case thermal rise stays within component specs for 4–5 hours of continuous operation at defined load.
Provide thermal simulation results (or empirical test logs).
Durability & safety
Use appropriate materials/fasteners and protection against overheating, overcurrent, and mechanical failure.
Ensure safe torque limits and include simple failure modes (fuse, thermal cutoff, current limiting).
Electronics & Control
Tune the provided FOC/ESC firmware for the modified motor/gear configuration.
Implement thermal monitoring (temp sensors) and graceful derating logic.
Documentation & Testing
Provide test reports: continuous torque vs time, peak torque, temperature vs time, efficiency, and any vibration/noise notes.
Deliver operation video: continuous-run demo and torque-load demo.
Deliverables
22 assembled actuator units (rotary/linear as per supplied CAD).
22 ESCs flashed & tuned to FOC parameters for these actuators.
Test report (torque curves, thermal profiles, runtime test showing 4–5 hr continuous operation under specified load).
Short demo video (operation and thermal camera if available, or temp-sensor logs).
CAD or BOM changes (redlines), assembly drawings, wiring diagrams, and maintenance notes.
