Portable 2-Axis Milling Machine

I need a complete mechanical design for a compact, portable, two-axis milling unit that will be used in an industrial manufacturing environment to machine aluminium components already in situ. The entire assembly, including the mounting system, must fit within an overall length of 850 mm yet remain rigid and accurate enough to leave a high-quality surface finish on aluminium.

Key functional points
• Two axes of travel, each driven either manually or via a selectable pneumatic feed so the operator can switch between hand control and air power as the job demands.
• The unit will clamp to existing parts or structures rather than sit on a dedicated base, so the frame and attachment method have to tolerate variable orientations without sacrificing stiffness.
• Wherever possible I want off-the-shelf components that a typical Australian supplier (Blackwoods, Hare & Forbes, Bunnings, SMC, etc.) can deliver quickly; custom machining should be kept to what is strictly necessary.

Standards & safety
Design in accordance with relevant Australian Standards (AS 4024 series for machinery safety, AS 1100 for drawings, AS 4100 / AS 3990 for structural verification where applicable) and include clear guarding, interlock and energy-isolation provisions.

Deliverables
1. 3D CAD model of the full assembly (SolidWorks or Inventor preferred, STEP neutral file also supplied).
2. Detailed manufacturing drawings with tolerances, surface-finish call-outs and welding symbols.
3. Complete bill of materials listing Australian part numbers and recommended local suppliers.
4. Pneumatic circuit diagram, valve schedule and air-consumption estimate.
5. FEA report showing stress, stiffness, deflection and factor of safety under cutting loads typical for aluminium. Mesh, boundary conditions and material data must be documented so the results can be reproduced.
6. Brief design report that ties everything together and highlights any assumptions or maintenance considerations.

Tools such as ANSYS, Nastran, SolidWorks Simulation or Autodesk Inventor Nastran are acceptable for the analysis as long as the native files and result plots are supplied.
