2.5D Cowboy Model Creation

Project Overview
I am looking for a 2.5D bas-relief (embossed) model of a cowboy outlaw figure, derived from a reference image. This model will be integrated into a 3D-printed USAF rank stripe, replacing the star element, so printability, scalability, and clean geometry are critical.
This is not a full 3D sculpture, bust, or figurine. The final output must be a flat-backed relief suitable for FDM 3D printing.
Key Technical Requirements (Critical)
2.5D bas-relief only
Flat back
All geometry projects forward from a single plane
No undercuts, no rear depth, no hollow areas
Single solid model
No blank or open regions
No floating or disconnected elements
Watertight, manifold mesh
Moderate, printable texture
Visible depth for:
Cowboy hat shape and brim
Hat creases and wear
Bandana folds and wrinkles
Texture must be subtle and intentional, not noisy
No micro-details that will disappear when scaled down
Scalability
Must retain legibility when shrunk or enlarged
Intended for use at multiple sizes within a rank stripe
Minimum feature thickness suitable for FDM printing (≈0.8–1.0 mm)
Single color printing
No color separation required
Depth and surface relief must provide all visual definition
No blank or flat “dead” zones—surface variation is required throughout
Geometry & Output Specifications
Maximum relief height: 1.5–2.5 mm
Clean, smooth transitions between depth levels
Flat rear surface for Boolean union with another model
Deliverables:
STL (primary)
STEP or Fusion-compatible file (preferred if possible)
Artistic Direction
Style: Bold, readable, rugged
Think: embossed military insignia, not illustration
The figure should read clearly at a glance, even at small sizes
Avoid:
Photo-realistic sculpting
Deep facial cavities
Ultra-fine linework or shading-only details
Ideal Experience
Proven experience creating 2.5D / bas-relief models
Familiarity with 3D printing constraints (especially FDM)
Ability to translate a reference image into clean, production-ready geometry
Willingness to provide progress previews before final delivery
